Fatigue Life Prediction of Friction Stir Linear Welds for Magnesium Alloys

Friction stir linear welding (FSLW) is widely used in joining lightweight materials including aluminum alloys and magnesium alloys. However, fatigue life prediction method for FSLW is not well developed yet for vehicle structure applications. This paper is tried to use two different methods for the prediction of fatigue life of FSLW in vehicle structures. FSLW is represented with 2-D shell elements for the structural stress approach and is represented with TIE contact for the maximum principal stress approach in finite element (FE) models. S-N curves were developed from coupon specimen test results for both the approaches. These S-N curves were used to predict fatigue life of FSLW of a front shock tower structure that was constructed by joining AM60 to AZ31 and AM60 to AM30. The fatigue life prediction results were then correlated with test results of the front shock tower structures.

Optimization of Spatially Varying Fiber Paths for a Symmetric Laminate with a Circular Cutout under Remote Uniaxial Tension

Minimizing the stress concentrations around cutouts in a plate is often a design problem, especially in the Aerospace industry. A problem of optimizing spatially varying fiber paths in a symmetric, linear orthotropic composite laminate with a cutout, so as to achieve minimum stress concentration under remote unidirectional tensile loading is of interest in this study. A finite element (FE) model is developed to this extent, which constraints the fiber angles while optimizing the fiber paths, proving essential in manufacturing processes. The idea to be presented could be used to derive fiber paths that would drastically reduce the Stress Concentration Factor (SCF) in a symmetric laminate by using spatially varying fibers in place of unidirectional fibers. The model is proposed for a four layer symmetric laminate, and can be easily reproduced for any number of layers.

Acoustics Characterization of Nano Enhanced Open Cell Foams

A comprehensive and systematic investigation of the acoustical performance of carbon-nanotube-enhanced polyurethane (PU) foams was performed. The complete foam making process was carried out carefully in order to create stable foams to be integrated with many carbon nanotube materials. A total of eight design parameters were evaluated. Both normal incidence sound transmission loss (STL) and absorption coefficient were measured by use of an impedance tube. It was found that there is an optimum value for most of the design parameters. In general, nanotube-enhanced PU foam definitely demonstrated improvements in both absorption coefficients and sound transmission loss. The improvement of absorption could reach up to 14% and the improvement in STL was quite substantial, i.e. up to 97.5%. This significant improvement in STL with a better absorption coefficient could represent a potential breakthrough in acoustical PU foam manufacturing.

Design Optimization of Vehicle Muffler Transmission Loss using Hybrid Method

This study presents an efficient process to optimize the transmission loss of a vehicle muffler by using both experimental and analytical methods. Two production mufflers were selected for this study. Both mufflers have complex partitions and one of them was filled with absorbent fiberglass. CAD files of the mufflers were established for developing FEA models in ANSYS and another commercial software program (CFEA). FEA models were validated by experimental measurements using a two-source method. After the models were verified, sensitivity studies of design parameters were performed to optimize the transmission loss (TL) of both mufflers. The sensitivity study includes the perforated hole variations, partition variations and absorbent material insertion. The experimental and sensitivity analysis results are included in the paper.

A Fatigue Life Prediction Method of Laser Assisted Self-Piercing Rivet Joint for Magnesium Alloys

Due to magnesium alloy's poor weldability, other joining techniques such as laser assisted self-piercing rivet (LSPR) are used for joining magnesium alloys. This research investigates the fatigue performance of LSPR for magnesium alloys including AZ31 and AM60. Tensile-shear and coach peel specimens for AZ31 and AM60 were fabricated and tested for understanding joint fatigue performance. A structural stress - life (S-N) method was used to develop the fatigue parameters from load-life test results. In order to validate this approach, test results from multijoint specimens were compared with the predicted fatigue results of these specimens using the structural stress method. The fatigue results predicted using the structural stress method correlate well with the test results.

Stress Intensity Factor Solutions for Gas Metal Arc Welds in Lap-Shear Specimens

In this paper, mode I and mode II stress intensity factor solutions for gas metal arc welds in single lap-shear specimens are investigated by the analytical stress intensity factor solutions and by finite element analyses. Finite element analyses were carried out in order to obtain the computational stress intensity factor solutions for both realistic and idealized weld geometries. The computational results indicate that the stress intensity factor solutions for the realistic welds are lower than the analytical solutions for the idealized weld geometry. The computational results can be used for the estimation of fatigue lives in a fatigue crack growth model under mixed mode loading conditions for gas metal arc welds.

Failure Mode and Fatigue Behavior of Dissimilar Laser Welds in Lap-Shear Specimens of Low Carbon Steel and HSLA Steel Sheets

In this paper, failure modes of dissimilar laser welds in lap-shear specimens of low carbon steel and high strength low alloy (HSLA) steel sheets are investigated based on experimental observations. Micro-hardness tests across the weld zones of dissimilar laser welds were conducted. The hardness values of the fusion zones and heat affected zones are significantly higher than those of the base metals. The fatigue lives and the corresponding failure modes of laser welds as functions of the load ranges are then examined. Optical micrographs of the laser welds before and after failure under quasi-static and cyclic loading conditions are then examined. The failure modes and fatigue behaviors of the laser welds under different loading conditions are different. Under quasi-static loading conditions, a necking failure occurred in the upper low carbon steel sheet far away from the laser weld.

Stress Intensity Factor Solutions for Dissimilar Welds in Lap-Shear Specimens of Steel, Magnesium, Aluminum and Copper Sheets

In this paper, the analytical stress intensity factor and J integral solutions for welds in lap-shear specimens of two dissimilar sheets based on the beam bending theory are first reviewed. The solutions are then presented in the normalized forms. Next, two-dimensional finite element analyses were selectively conducted to validate the analytical solutions based on the beam bending theory. The interface crack parameters, the stress intensity factor solutions, and the J integral solutions for welds in lap-shear specimens of different combinations of steel, aluminum, and magnesium, and the combination of aluminum and copper sheets of different thickness ratios are then presented for convenient fracture and fatigue analyses. The transition thickness ratios for critical crack locations for different combinations of dissimilar materials are then determined from the analytical solutions.

A Two-Parameter Model for Mixed-Mode Fatigue Crack Growth and Multiaxial Fatigue

Engineering components and systems are usually subjected to mixed-mode and multiaxial fatigue loadings, and these conditions should be considered in product durability and reliability design and the maintenance of aging equipment, especially mission-critical components and systems. However, modeling the damage and degradation processes under these complex loading conditions is difficult and challenging task because not only the concepts, such as range, mean, peak, valley etc., developed for uniaxial loading usually cannot be directly transferred to mixed-mode and multiaxial loadings, but also some very unique phenomena related to these complex loading conditions. One such a phenomenon is the loading path effect that can be simply described as: out-of-phase loading is more damaging than in-phase loading for some ductile materials.

Experimental Evaluation of the Quench Rate of AA7075

The aluminum alloy 7075-T6 has the potential to be used for structural automotive body components as an alternative to boron steel. Although this alloy shows poor formability at room temperature, it has been demonstrated that hot stamping is a feasible sheet metal process that can be used to overcome the forming issues. Hot stamping is an elevated temperature forming operation in which a hot blank is formed and quenched within a stamping die. Attaining a high quench rate is a critical step of the hot stamping process and corresponds to maximum strength and corrosion resistance. This work looks at measuring the quench rate of AA7075-T6 by way of three different approaches: water, a water-cooled plate, and a bead die. The water-cooled plate and the bead die are laboratory-scale experimental setups designed to replicate the hot stamping/die quenching process.

NH3 Storage in Sample Lines

Ammonia, often present in exhaust gas samples, is a polar molecule gas that interacts with walls of the gas sampling and analysis equipment resulting in delayed instrument response. A set of experiments quantified various materials and process parameters of a heated sample line system for ammonia (NH3) response using a Fourier Transform infrared spectrometer (FTIR). Response attenuation rates are due to mixing and diffusion during transport as well as NH3 wall storage. Mixing/diffusion effects cause attenuation with a time constant 1-10 seconds. Wall storage attenuation has a time constant 10-200 seconds. The effects of sample line diameter and length, line temperature, line material, hydrated versus dry gas, and flow rate were examined. All of these factors are statistically significant to variation of at least one of the time constants. The NH3 storage on the sample system walls was calculated as a function of the experimental test as well.

Sandwich Panels with Corrugated Core - A Lightweighting Concept with Improved Stiffness

Sandwich panels with high modulus/high strength skin material and low density/low modulus core material have higher stiffness-to-weight ratio than monolithic panels. In this paper, sandwich panels with corrugated core are explored as a lightweighting concept for improved stiffness. The skin and the core materials are a high strength steel, aluminum alloy or carbon fiber-epoxy composite. The core has a triangular corrugation, a trapezoidal corrugation and a rectangular corrugation. The stiffness of the sandwich panels is analytically determined and compared with monolithic panels of equal mass. It is shown that the stiffness of the sandwich panels is 5 to 7 times higher than that of the monolithic panels.

In-Vehicle Driver State Detection Using TIP-II

A transportable instrumentation package to collect driver, vehicle and environmental data is described. This system is an improvement on an earlier system and is called TIP-II [13]. Two new modules were designed and added to the original system: a new and improved physiological signal module (PH-M) replaced the original physiological signals module in TIP, and a new hand pressure on steering wheel module (HP-M) was added. This paper reports on exploratory tests with TIP-II. Driving data were collected from ten driver participants. Correlations between On-Board-Diagnostics (OBD), video data, physiological data and specific driver behavior such as lane departure and car following were investigated. Initial analysis suggested that hand pressure, skin conductance level, and respiration rate were key indicators of lane departure lateral displacement and velocity, immediately preceding lane departure; heart rate and inter-beat interval were affected during lane changes.

Comparison of Verity and Volvo Methods for Fatigue Life Assessment of Welded Structures

Great efforts have been made to develop the ability to accurately and quickly predict the durability and reliability of vehicles in the early development stage, especially for welded joints, which are usually the weakest locations in a vehicle system. A reliable and validated life assessment method is needed to accurately predict how and where a welded part fails, while iterative testing is expensive and time consuming. Recently, structural stress methods based on nodal force/moment are becoming widely accepted in fatigue life assessment of welded structures. There are several variants of structural stress approaches available and two of the most popular methods being used in automotive industry are the Volvo method and the Verity method. Both methods are available in commercial software and some concepts and procedures related the nodal force/moment have already been included in several engineering codes.

Effects of Pore Distributions on Ductility of Thin-Walled High Pressure Die-Cast Magnesium

In this paper, a microstructure-based three-dimensional (3D) finite element modeling method is adopted to investigate the effects of porosity in thin-walled high pressure die-cast (HPDC) magnesium alloys on their ductility. For this purpose, the cross-sections of AM60 casting samples are first examined using optical microscope and X-ray tomography to obtain the general information on the pore distribution features. The experimentally observed pore distribution features are then used to generate a series of synthetic microstructure-based 3D finite element models with different pore volume fractions and pore distribution features. Shear and ductile damage models are adopted in the finite element analyses to induce the fracture by element removal, leading to the prediction of ductility.

Fatigue Life Assessment of Welded Structures with the Linear Traction Stress Analysis Approach

Structural stress methods are now widely used in fatigue life assessment of welded structures and structures with stress concentrations. The structural stress concept is based on the assumption of a global stress distribution at critical locations such as weld toes or weld throats, and there are several variants of structural stress approaches available. In this paper, the linear traction stress approach, a nodal force based structural stress approach, is reviewed first. The linear traction stress approach offers a robust procedure for extracting linear traction stress components by post-processing the finite element analysis results at any given hypothetical crack location of interest. Pertinent concepts such as mesh-insensitivity, master S-N curve, fatigue crack initiation and growth mechanisms are also discussed.

Energy Finite Element Analysis Developments for Vibration Analysis of Composite Aircraft Structures

The Energy Finite Element Analysis (EFEA) has been utilized successfully for modeling complex structural-acoustic systems with isotropic structural material properties. In this paper, a formulation for modeling structures made out of composite materials is presented. An approach based on spectral finite element analysis is utilized first for developing the equivalent material properties for the composite material. These equivalent properties are employed in the EFEA governing differential equations for representing the composite materials and deriving the element level matrices. The power transmission characteristics at connections between members made out of non-isotropic composite material are considered for deriving suitable power transmission coefficients at junctions of interconnected members. These coefficients are utilized for computing the joint matrix that is needed to assemble the global system of EFEA equations.

A Comparative Study on Sound Transmission Loss and Absorption Coefficient of Acoustical Materials

Acoustical materials are widely used in automotive vehicles and other industrial applications. Two important parameters namely Sound Transmission Loss (STL) and absorption coefficient are commonly used to evaluate the acoustical performance of these materials. Other parameters, such as insertion loss, noise reduction, and loss factors are also used to judge their performance depending on the application of these materials. A systematic comparative study of STL and absorption coefficient was conducted on various porous acoustical materials. Several dozen materials including needled cotton fiber (shoddy) and foam materials with or without barrier/scrim were investigated. The results of STL and absorption coefficient are presented and compared. As expected, it was found that most of materials are either good in STL or good in absorption. However, some combinations can achieve a balance of performance in both categories.

Effects of Material Properties on Static Load-Deflection and Vibration of a Non-Pneumatic Tire During High-Speed Rolling

The Michelin Tweel tire structure has recently been developed as an innovative non-pneumatic tire which has potential for improved handling, grip, comfort, low energy loss when impacting obstacles and reduced rolling resistance when compared to a traditional pneumatic tire. One of the potential sources of vibration during rolling of a non-pneumatic tire is the buckling phenomenon and snapping back of the spokes in tension when they enter and exit the contact zone. Another source of noise was hypothesized due to a flower petal ring vibration effect due to discrete spoke interaction with the ring and contact with the ground during rolling as the spokes cycle between tension and compression. Transmission of vibration between the ground force, ring and spokes to the hub was also considered to be a significant contributor to vibration and noise characteristics of the Tweel.

Development and Validation of an Analytical Seal Bead Design Model for Automotive Superplastic Forming

With the increasing demand for fuel efficient vehicles, technologies like superplastic forming (SPF) are being developed and implemented to allow for the utilization of lightweight automotive sheet materials. While forming under superplastic conditions leads to increased formability in lightweight alloys, such as aluminum, the slower forming times required by the technology can limit the technology to low to mid production levels. One problem that can increase forming time is the reduction of forming pressure due to pressurizing (forming) gas leaks, during the forming cycle, at the die/sheet/blankholder interface. Traditionally, such leaks have been successfully addressed through the use of a seal bead. However, for advanced die technologies that result in reduced cycle times (such as hot draw mechanical performing, which combine aspects of mechanical preforming of the sheet metal followed by SPF), the use of seal beads can restrict the drawing of sheet material into the forming die.
